A fitness equipment manufacturer asked us to improve the safety and life of its high-tension exercise machines, such as resistance trainers and weightlifting equipment. The compression springs in the existing machines were prone to wear, which raised safety concerns and made the equipment feel worse to use over time.
Requirements
- Consistent force: the spring force had to stay within ±5%, because the user’s safety and the quality of the workout both depend on it.
- Durability: repeated use, all day, without failure.
- Environment: commercial gyms and home equipment, with changing temperatures, humidity and sweat.
- Safety margin: no permanent deformation at the maximum load of the machine.
Our Solution
Material
We chose AISI 316 stainless steel. Sweat is salty, and the chlorides in it cause pitting in ordinary steels and even in some stainless grades. Type 316 resists chlorides better than the more common 302 and 304 grades, so it holds up well in a gym environment.
Design
Both ends of the spring are closed and ground. This lets the spring sit flat on its seat and spreads the pressure evenly, which keeps it stable under load. The spring was sized so that the highest load the machine can apply stays below the point where the wire would deform permanently.
Surface Treatment
The springs received a two-step treatment. Passivation improves the corrosion resistance of the stainless steel. Electropolishing then smooths the surface, which reduces friction and wear in operation.
Manufacturing and Testing
The springs were produced on CNC coiling machines for consistent quality across the batch, and then tested.
- Load testing confirmed that the springs meet the specified force.
- Fatigue testing ran for more than 200,000 cycles to simulate repeated use in fitness equipment.
Results
- The machines delivered a more consistent resistance, and the equipment was safer to use.
- The manufacturer received fewer maintenance calls.
- Gym owners and individual users reported that the equipment felt better and more reliable.
What This Project Shows
Fitness equipment is used hard, by many people, in a damp and salty environment. A spring for that job needs a material that will not corrode, a design with a real safety margin, and fatigue testing well beyond what a single machine will see.
